Mixing Refractory Mortar and Getting Joint Thickness Right
Most lining failures start at a joint, and most joint failures start at the mixing board. Water control, consistency, joint thickness and the shortcuts that undo all three.
The joint is the weak plane
A brick lining fails at its joints far more often than through its bricks. The joint is thinner, it is the discontinuity in an otherwise monolithic wall, and unlike the brick it is made on site, by hand, under time pressure, by whoever is available.
That last point is the one worth dwelling on. The brick arrives with its properties fixed. The mortar's properties are decided in your shed, in the ten minutes before it goes on the trowel. Everything below is about protecting that decision.
1. Water is the variable that decides everything
Mortar is supplied as a dry blend and mixed with water on site. Water addition controls workability, bond strength and shrinkage, and they pull against each other: more water is easier to spread and produces a weaker, more shrinkage-prone joint.
- Measure it. Use a marked container, not a hose and a judgement. Take the addition range from the product datasheet and stay inside it.
- Add water to mortar, not mortar to water. Reverse order produces lumps that never fully wet.
- Add in stages. Most of the water, mix, then the last portion to reach consistency. Overshooting cannot be undone.
- Never re-temper. Adding water to a batch that has started to stiffen resets nothing and permanently weakens the joint. Discard it.
If your crew is adding water by eye, your joint strength varies batch to batch and nobody can tell you by how much.
2. Mix properly, then let it stand
Mix until the colour and texture are uniform with no dry pockets and no lumps. Under-mixed mortar has dry cores that never bond.
Then leave it to stand briefly before use so the fines fully wet, and remix lightly before applying. That short wait is the step most often skipped and it costs nothing but patience.
Mix only what can be used within the working time. A large batch that outlasts its own workability gets re-tempered, and we are back to the previous point.
3. Joint thickness: thinner than people expect
The instinct is that a thicker joint is a stronger joint. The opposite is true. A thick mortar joint is a thick layer of the weakest material in the wall, and it shrinks more, so it cracks more.
Target a thin, fully filled joint. Every face that meets another brick gets mortar — beds and perpends both. A joint that is thin in the middle and empty at the back is worse than a slightly thicker joint that is completely filled, because a void is a direct path for hot gas and slag.
Practically: butter the faces properly, seat the brick with a firm tap, and confirm that squeeze-out appears along the whole edge. No squeeze-out means not enough mortar or the joint is not closed.
4. Substrate condition
Mortar bonds to what it touches. If that surface is dusty, oily, frozen or carrying loose material from the last campaign, it bonds to the debris rather than the brick.
- Brush down the surface and remove loose material and dust.
- Remove old mortar residue where new work meets existing lining.
- Follow the product guidance on dampening. A very absorbent substrate can pull water out of the mortar before it develops strength; an over-wet one dilutes the joint.
5. Protect the fresh work
A new joint needs to develop strength before it is loaded. Do not fire the vessel immediately because the shutdown window is closing — the heat-up schedule exists for the same reason it exists for castable, and a joint that is dried too fast is a joint that cracks on first fire.
Keep fresh work out of draughts and direct heat during the standing period.
Storage, briefly
Dry blend, dry store. Off the floor, under cover, away from external walls where condensation forms, bags sealed until use. Observe the shelf life on the bag: a partially hydrated blend that has taken atmospheric moisture will not develop the strength on the datasheet, and nothing on the bag will tell you it happened.
The shortcuts that undo it
Water by eye. The single largest source of joint-to-joint variation.
Re-tempering a stiffening batch. Universal, understandable under time pressure, and it permanently weakens the joint.
Thick joints to save time on brick alignment. Trades a fast build for a short campaign.
Skipping perpends. Beds get mortar, vertical joints get missed. Those are the ones that open first.
Firing early. Recovers hours today and costs a shutdown later.
A check worth running
At your next relining, record the water addition for every batch and photograph a sample of joints before the next course goes on.
At the following inspection, compare where the lining failed against those records. Most shops find failures cluster around the batches mixed late in the shift, when the crew was tired and the window was closing. That is a scheduling problem with a refractory bill attached.
