Most free opening losses are decided in the store, not at the ladle. A practical storage and handling procedure, and the three habits that quietly undo it.

Why storage decides free opening

Nozzle filling compound is judged at the ladle, but its performance is usually determined weeks earlier, in the store. The material leaves the plant at a controlled moisture level and with a particle size distribution chosen for the job. Both can be undone by ordinary warehouse habits before the bag is ever opened.

This matters because the failure is invisible. A bag that has picked up moisture looks exactly like a bag that has not. Nothing on the shop floor flags it. The first indication is a heat that will not open, by which point an operator is standing in front of a ladle with an oxygen lance.

The procedure below is not complicated. It is written down because the parts that get skipped are always the parts that seemed too obvious to write down.

1. Receiving

Check on arrival, not on first use. The gap between the two is where accountability disappears.

2. Storage

The compound is hygroscopic. It will take moisture from humid air, from a damp floor through the base of a pallet, and from condensation forming on a cold bag in a warm shed.

3. During the monsoon

If your storage practice does not change between March and July, and your free opening rate drops in July, you have already found your answer.

Humid months need tighter handling: shorter time between opening a bag and using it, no partial bags left overnight, and a physical check of stack covers after heavy rain. Some shops move consumable stock to an inner bay for the season. That is a reasonable response to a real seasonal effect, not excessive caution.

4. Issuing to the floor

This is where most of the remaining damage happens.

5. What to do with a suspect bag

If a bag has been open too long, has been rained on, or has an unknown history, do not use it on a production heat to find out. Quarantine it and raise it with your supplier.

The cost comparison is not close. A bag of compound is a small number. A lanced heat costs turnaround time, oxygen, accelerated wear on the well block and nozzle, and puts a person in front of an open stream. Discarding doubtful material is the cheap option almost every time.

The three habits that undo everything else

Shops that follow the procedure above and still lose free opening usually have one of these running quietly in the background.

The convenience bag. One opened bag kept near the ladle for topping up, refilled from whatever arrives, never fully emptied. It has no batch identity and no known moisture history.

The overnight bag. Opened on the late shift, used on the morning shift. It has spent eight hours equilibrating with shop floor air.

The unrecorded substitution. Stock runs short, a different grade is used for a few heats, nobody notes it. The free opening data for that week is now noise.

None of these look like problems. All three are, and each is fixed by a decision rather than by spending.

A check worth running

Track free opening rate by month for a year and lay it against local humidity. If the two move together, storage is your constraint and no change of compound will fix it. If they do not, the cause is somewhere else and this article has saved you from changing a supplier for no reason.

Either result is worth having. The measurement costs nothing beyond writing down a number that your shop is already producing.
